SITUATION
A North American medical equipment OEM required an intricate electrical insulator block used inside a surgical device, machined from implant-grade raw PEEK stock.
THE CHALLENGE
PEEK has low thermal conductivity and a high coefficient of thermal expansion. Standard machining accumulates friction heat, which deforms the material's crystalline structure, causing critical cross-holes to shrink out of roundness and internal threads to warp after cooling down.
OUR ACTION
Dawnmill implemented a rigorous pre-machining thermal stabilization process (baking the raw stock to relieve manufacturing stresses). We utilized ultra-sharp diamond-coated (PCD) inserts running at precision-calculated speed-to-feed boundaries to shear the plastic cleanly without localized heating. A specialized micro-grooving routine was established to machine deep internal features without continuous tool contact.
THE RESULT
Concentricity of the main axis and cross-ports was successfully maintained within ◎ 0.008mm. Microscopic inspection under 40x magnification confirmed zero internal fracturing and perfectly burr-free thread entries. All parts underwent multi-stage ultrasonic cleaning using deionized water prior to clean-pack delivery, matching the client's assembly readiness protocols.
