Multi-Axis Machining of a Structural Articulation Joint for Robotic Arms

SITUATION

An automation startup required a critical structural linkage joint for a high-payload collaborative robotic arm, requiring extreme weight optimization without compromising fatigue life.

THE CHALLENGE

The part, machined from Aluminum 7075-T6, involved severe pocketing that removed 85% of the raw block volume. The challenge lay in controlling geometric twisting caused by material relaxation, while keeping parallel bearing bores strictly coaxial over a distance of 300mm.

OUR ACTION

Our engineers utilized advanced DFM feedback to modify the pocket internal corner radii, reducing tooling stress. Machining was executed on a high-precision multi-axis setup, performing roughing passes on all sides, followed by a 24-hour natural relaxation period before final finishing passes. This allowed the metal to stabilize. The bearing seats were turned and milled using a live-tool single setup to lock in coaxiality.

THE RESULT

Coaxiality of the primary bearing channels was locked in at ⌾ 0.010mm, and parallelism achieved ⫦ 0.008mm. Weight was reduced by 12% via optimized DFM without losing torsional stiffness. The parts were finished with Type III hardcoat black anodizing to ensure long-term wear resistance under continuous shifting stress.
